The Challenge

The client required a precise replication of an existing premium beauty packaging box after their original supplier was no longer available. The objective was not to redesign, but to accurately reproduce the existing packaging structure, material feel, and unboxing experience.

This project demanded high-precision custom packaging production in Singapore, with strict requirements across structure, material, and finishing.

Key requirements included:

• Exact structural replication to ensure existing beauty products fit perfectly without adjustment
• Millimeter-level dimensional accuracy to maintain proper closure, alignment, and internal support
• Material consistency, especially soft-touch and premium coating to preserve the luxury feel
• Unchanged visual and tactile experience, ensuring customers could not distinguish the new packaging from the original
• Ability to reverse-engineer the design from a physical sample, as no dieline or production files were provided

The challenge required a supplier capable of both technical packaging reconstruction and premium material sourcing, not just standard box production.

Our Solution

To meet the client’s requirements, we implemented a reverse-engineering approach for custom packaging development, treating the physical sample as a technical blueprint to be deconstructed and rebuilt from scratch.

1. Structural Reverse Engineering

We began by carefully deconstructing the sample packaging to understand its internal and external construction.

• Conducted precise measurement of every fold, flap, and structural component
• Recreated the box geometry and locking mechanism to ensure smooth yet secure lid closure
• Rebuilt the internal die-cut tray system, ensuring each product slot aligned perfectly with product dimensions

This ensured the final structure achieved identical fit, function, and mechanical performance as the original packaging.

2. Premium Material Matching

Instead of simply matching colour or surface appearance, we focused on material equivalency for luxury packaging replication.

• Sourced and compared multiple paperboard and coating samples against the original box
• Performed detailed texture and hand-feel analysis to match softness, stiffness, and premium touch
• Ensured structural strength and durability, capable of securely holding weighted beauty products without deformation

This step preserved the luxury perception and tactile experience critical to premium beauty branding.

3. Precision Testing & Quality Control

Before final production approval, we carried out strict quality assurance and functional testing.

• Verified colour accuracy under multiple lighting conditions for visual consistency
• Conducted full product fit testing to ensure perfect alignment within inserts
• Performed a shake and stability test to eliminate movement or rattling during handling and transport
